Sunbrella vs Polyester: A Quality Inspector's View on Why Cheap Fabric Isn't the Bargain It Looks Like

A fabric quality manager compares Sunbrella vs polyester from real QC experience—UV testing, cost per year, and why the cheapest quote usually isn't the cheapest outcome.

Polyester is cheaper. It is not a better value. That's not a marketing slogan—it's what I see when I'm standing at an inspection table.

I'm a quality compliance manager at a performance fabric supplier. I review roughly 5,000 yards of fabric a month (4,800 in a slow month, to be honest). Over the last four years, I've rejected 7% to 8% of first deliveries for things you'd never notice in a showroom: seam slippage, coating adhesion, color drift. I've also spent a lot of time watching buyers pick the lowest-priced fabric and then reorder the higher-priced one after a season.

When I first started in QC, I assumed 'fabric is fabric' and that a cheaper polyester was basically the same product with a bigger markup. That was wrong. Let me show you why.

The QC difference no one sees until later

The easiest way to compare Sunbrella vs polyester is to place two rolls side by side. I've done that hundreds of times. The two fabrics may feel similar at first. But in the QC room, 'similar' doesn't survive contact with a light box and a tape measure.

A design shop called String n Thread sent us a custom order for some outdoor patio furniture. They specified standard polyester because their client wanted to save $400. I understood the instinct—my own budget would wince at Sunbrella's price. But we ran the yardage through our standard checks. The polyester had a coating weight that varied by 11% from the center of the roll to the edge. The Sunbrella sample? 2.4%. We flagged it, but they went ahead.

Two seasons later, the same shop called us for a reorder. The polyester cushions were fading on the front side—not from sun, but from cleaning products. The coating that kept the color in place had worn off where the cushions got wiped down every weekend. That's a specification gap, not a production defect.

I should add: the shop handled it on their own dime. But I can't count the number of times a 'cheaper' fabric ends up costing more in rework and goodwill.

The UV test that changes your mind

Now for my favorite comparison: accelerated weathering. In our Q2 2024 audit, we tested two fabrics with the same color and nearly identical weave—one solution-dyed acrylic (Sunbrella) and one standard polyester. We ran them under xenon-arc weathering for 1,000 hours.

The color drift was dramatic. Industry color tolerance for brand-critical fabrics is usually Delta E under 2. Pantone's color matching guidelines put Delta E 2 to 4 as noticeable to trained observers, and above 4 as visible to almost anyone. The polyester sample drifted to Delta E 6.8—no, 6.2, I'd have to pull the exact report. The Sunbrella sample stayed at 1.9.

That's not a small difference. That is the difference between a cushion that still looks new after a season and one that looks 'tired' from across the pool deck.

What about canvas Sunbrella fabric for awnings? We tested a 12-ounce canvas style against a polyester canvas last year. The polyester lost 34% of its tear strength after 1,000 hours. The Sunbrella canvas lost 11%. Again, this is one test in one time period, but it's consistent with what I see in field returns.

Color tolerance is measured in Delta E. Under 2 is excellent. Between 2 and 4 is noticeable to sharp eyes. Above 4 is obvious to everyone. Polyester can pass that on day one and fail it by season two.

The 'just as good' claim collapses when you measure it

I'm not a textile chemist, so I can't speak to polymer microstructure. What I can tell you from the inspection side is that the difference usually comes down to two things: where the color is, and how the finish is applied.

Sunbrella's solution-dyed acrylic has color built into the fiber itself. Polyester is commonly piece-dyed or solution-dyed after extrusion? Actually, some polyesters are solution-dyed too—I should be careful. The issue isn't always the fiber type; it's how the fabric is built. But when I see a lower-cost polyester, the finishing coat is often doing the work of the fiber. Once that coat wears off, so does the color and water-resistance.

This is where 'value over price' stops being an abstract idea. You don't see the finish in the sample swatch. You see it in the claim pile three quarters later.

Do the math on cost per year

Let's talk money. I priced a 100-yard order for a marina in 2024. Standard polyester was $14/yard. Canvas Sunbrella fabric was $32/yard. The upfront difference: $1,800. The marina went with the polyester.

Here's what happened. By year three, 22 of 30 chair cushions needed recovery. The polyester fabric had lost color in the high-exposure areas, and the thread on the seam tape was degrading. The marina paid for new fabric and labor—about $6,400 when all the work was done. That doesn't include the pool deck being closed for a week.

If they'd bought the Sunbrella at the start, the cushions would likely still be in service. That's what total cost of ownership looks like. The 'savings' on the first invoice is not the savings on the project.

To be fair, $6,400 is one anecdote. But I've seen this pattern repeat. When I ran a rough comparison of all our replacement orders from 2022 through 2024, about 60% of the clients who started with a lower-cost fabric ordered a premium replacement within three years. The other 40% either changed application or sold the equipment.

But is polyester always wrong? No.

I don't want to oversimplify. Polyester has a place. If you're making indoor throw pillows that will be rotated out with the season, or a boat cover that sees occasional sun and gets swapped every couple of years, a standard polyester might be the right call. It's lighter, it's inexpensive, and it will do the job for a defined lifespan.

What bothers me is when polyester is treated as a direct replacement for a performance fabric. The words 'same thing' show up on a lot of invoices. They're not the same thing, and the testing says so.

Also—and this might sound strange coming from a fabric QC person—Sunbrella isn't maintenance-free. It can mildew if you let a pile of wet leaves sit on it all winter. It can be damaged by high pressure washing. I've rejected Sunbrella rolls too. There are limitations. I'm not arguing that it's magical. I'm arguing that it holds up better in the conditions it's designed for, and you should price the whole lifespan, not the per-yard price.

What about 'hot weather' fabrics?

This may seem off-topic, but I get asked about summer clothing more than people expect. 'Is rayon hot to wear in summer?' is a question I hear whenever I mention air permeability. Rayon can breathe, sure. But rayon also soaks up moisture and can bring that damp feeling if you're actually sweating. Similarly, polyester performance shirts can trap heat and feel clammy depending on the finish. The point is: fabric choice depends on the conditions and the job, not just the hand feel.

I wear Faherty linen pants in summer because linen fits that use case—loose weave, good airflow, easy to dress up. I wouldn't use linen for an awning. I wouldn't use a rayon shirt as a boat cushion. And I wouldn't use a bargain polyester when the client is paying for five years of outdoor use. You choose fabric by the performance you need, not by the price you hope.

My bottom line

Sunbrella vs polyester is not a fair fight if the only metric is price. In my experience, the cheapest fabric is the most expensive one when you count replacements, labor, downtime, and customer complaints.

I'll still approve polyester for the right application. But when someone tells me 'it's the same thing,' I ask for their test data. And after four years of inspecting the stuff, I know that's the moment the conversation gets real.
